Here’s why. If a 40mm onion and an 80mm onion go into the same slicer, you get wildly inconsistent slice thickness. Thin slices from the small onion will over-dry and scorch in the dryer. Thick slices from the big onion will come out with moisture pockets. Neither outcome is acceptable.

Stage 5: Slicing & Dicing – Precision Cutting for Even Drying
After washing, the clean onions move to the slicing line. This is where the form factor starts taking shape.
For most dehydration applications, onions are sliced into rings or half-rings approximately 3–4mm thick. That thickness isn’t arbitrary – it’s the sweet spot where the onion dries evenly without scorching on the outside while staying moist in the centre.
The slicers are high-speed rotary machines with stainless steel blades. They need to be sharp – a dull blade crushes the onion cells rather than cutting them cleanly, which releases excess liquid and can cause the slices to stick together on the dryer belt.
Uniform thickness is everything at this stage. I’ve seen operations where the slicing is sloppy – some pieces 2mm, some 6mm. What happens next is entirely predictable: the thin pieces burn, the thick pieces come out underdried, and the whole batch ends up with inconsistent moisture and colour. That’s a QC nightmare.

Stage 6: Dehydration – The Heart of the Entire Process

How the Dryer Works
We use continuous multi-stage hot-air belt dryers – the industry standard for high-volume onion dehydration. Picture a long, enclosed tunnel with a conveyor belt running through it. Sliced onions go in one end, dried kibble comes out the other.
Inside the tunnel, hot air is circulated around the onion slices from all directions. The temperature and airflow are independently controlled across multiple zones, because the drying requirements change as the onion progresses through the tunnel.

Why Temperature Control Is Critical
This is something I always explain to visitors at the plant. If you crank the temperature too high to speed things up, two bad things happen.
First, the outside of the slice dries and hardens while the inside is still wet. This is called “case hardening.” The moisture gets trapped inside, and when you eventually grind that dried piece into powder, it releases that trapped moisture and your whole batch goes out of spec.

What comes out of the dryer is called kibbled onion – dried petals and chunks of various sizes. It looks a bit rough, smells intensely of onion, and feels brittle and crisp when you snap it between your fingers. Good signs.
But kibble isn’t a finished product. It needs to be processed into the specific form the buyer has ordered.

After sizing, there’s a skin blowing step. Air blowers remove any thin, papery skin fragments that survived the peeling and drying stages. These skins are lighter than the flesh, so they separate easily in an air classifier.
Finally – and this is a step that a lot of smaller processors skip – we run the product through a colour sorter. It’s a machine with high-speed cameras and air jets that identifies and ejects any individual piece that’s too dark, too light, or visually off-spec. It’s like having a quality inspector examining every single piece at machine speed.
